We accept PVS impressions, alginate pours mounted on stone, and STL files from any major intraoral scanner. If the model has voids or the scan has an incomplete arch registration, we flag it before cutting material, not after. That single communication step is why our remake rate stays below 2.5%. Material selection comes next. We stock ethylene vinyl acetate (EVA) in three durometer grades: a soft 3 mm layer for athletes with existing restorations or crown work, a 4 mm dual-laminate for linemen and tight ends taking consistent direct contact, and a 6 mm hard-shell laminate for players with documented TMJ loading history or bruxing patterns. Your Rx form specifies the grade; if nothing is specified, we call the prescribing clinician before fabricating. No default assumptions go unconfirmed. Fabrication runs on our Biostar vacuum-forming unit with timed heat cycles calibrated per material lot. Trimming follows a position-specific arch template: skill-position guards are trimmed to the second molar for lower profile and speech clarity; lineman guards extend full-posterior for maximum coverage. All edges are heat-polished on the Erkodent flame station, removing any micro-burr that would irritate the vestibule during prolonged wear. The finished piece ships in a labeled ventilated case with the prescribing dentist's contact and the patient's bite registration included. For practices managing a school athletic program or youth travel team, we offer a pre-season batch workflow. Submit all models together with a single consolidated Rx sheet. We stage production across two sequential days and return the full batch labeled per patient by day five. No per-patient courier runs, no split shipments.
